i think i know what your talking about and i did think that may be an issue because of how easy the bondo sands away, but the plastic weld epoxy i got on about 50% of the cutout surface so it has a really strong bond so I feel pretty secure about it. ive never used fiber glass or bondo and bondo just seemed easier for a 1st time experience.

i think what your seeing is just the angle of the picture that I took. in person they are actually perfectly aligned. that is one thing that I spent a lot of time was making sure that it was even and level and that the halos/cutouts from the bezel would be just like the origional.

Its pretty tricky. The adjustment screws on the back will only allow you to move the cutoff up, down, and a little bit side to side ... there is no rotational adjustment.

So my suggestion to you (if you have not already done this) is to mount the headlight in the car and shine it against a wall at night. If the cutoff is not straight, you may have a major headache ahead, since the projectors are already permanently mounted in the housing. :(
As soon as I get this head ready to go I will do that. Hopefully everything is lined up just right. It seems like it and I did take a good amount of time to ensure just that. So keep your fingers crossed for me! :)

Ill keep my fingers crossed....... but there has only been a couple times that ive mounted the projector perfectly level on the first time. It almost ALWAYS need a little rotational adjustment.

Also, as far as the cutouts on the bezels matching up with the projectors perfectly...... when you do all your in car allignment of the beam pattern, you will find that the projector has shifted quite a bit, and no longer lines up with the bezel.

Thats why i think you should get those babies alligned before going any further. Good luck!

Need some paint or bodywork done in Chicagoland or NW Indiana???.. http://www.alsautobodyexperts.com/

This is very true, i found out the hard way..projectors still aren't aligned properly. This step cant be stressed enough. So take your time with it. Looks really good though, I know with the first retro fit, butterfly's run through you with every step lol.. Goodluck bro

alright well yesterday I didn't accomplish anything because, well lets just say the beach, an amusment park and girls got in the way! haha anyways, Im going to mount the head I have, almost complete, in the car tonight when it gets dark and see where Im at alignment wise. Im actually pretty nervous about this, because Im going to hate to have to undo a bunch of work i already did. oh well. its a learning process and thats why I bought a spare set of heads so I didnt have to rush it with my own. thanks for everyones input up to this point. yall have been a great help!

alright well tonight I just went out and mounted the head that I have just about completed to see where I was at on the rotational alignment, and it was off a little, but really not that bad suprisingly. the place where my car parks is already slightly slanted to the left and the beam was tilted left, part in due to that and part to just not being perfectly level. but it really isnt all that bad, and for now I think it will be more than ok and I'm going to go ahead and start on the 2nd head. Maybe after I complete that one I'll have the motivation to redo the 1st one... we shall see :)

yeah i didnt think of that, and even just the left/right/up/down alignment moved the projector a fair amount. i didnt even think to recheck the bezel now. guess thats my next step. well thankfully im figuring all this out before i did the 2nd headlight. :)

arrgg.... so finding the motivation to take apart this 2nd Civic head is become more difficult. Ive had both Galant heads apart for a while, but the epoxy that holds the clear part to the housing is horrible on these and thats the only part that I really dont look forward to in this project. the rsst is fun, but that part sucks grrrr. maybe ill find it tonight......
